ROTJ Vader Reveal Helmet (was a ROTS)

Hello,

I have had my ROTJ Vader now for over a year and a half, so Im getting an urge to build my next suit. My next project is going to be a ROTS Vader.

The biggest job for this project will be the making of a reveal ROTS Vader helmet. You dont see them very often, so I thought it would be an interesting project to undertake.

I have acquired a Portumac ROTS helmet that Im going to use for this, which will have to be cut. Im pretty sure I have the exact placement of the seams that seperate the bottom half from the top of the helmet. Before I start though, I thought I would ask if anyone has tried cutting a helmet similiar to this before? The area around the tusks seems to be the only part that is questionable. I just cant predict whats going to happen when I cut there.

If anyone has any knowledge they are willing to share with me on this procedure, please speak up! Otherwise, Im going where no man has gone before. LOL

Progress Report:

I have seperated the mask now into the two pieces using a Dremel and some small metal cutting crafts hacksaw blades. I think its moving along nicely.

After cutting the mask in two, I will be using Bondo and Apoxie Sculpt to clean it up and fix the areas that were damaged during the cutting process.

I have started gathering computer hardware pieces that I will use for the reveal components. This group of pieces came from four cannibalized hard drives.

Its been a while since I had a chance to work on this project, but I started on it again a week ago. The version of the helmet I changed to ROTJ, since the shape of the top part of the helm just didnt look right to me.

Anyway, I did a troop in Jefferson City yesterday for the Christmas Parade and decided to try out the wearability of the helm.
