If you're going to be trooping the piss out of the suit, go with ABS. It will last much longer than the HIPS in the long run. HIPS has a tendency to rip and tear when blemishes form. I vacc'd my clone chest and back from HIPS, although it grabbed the detail I wanted...it's also a task to keep it rep...

You are a costume machine, Jon. 8) Can't wait to see how this turns out. I'm going to experiment with a couple mediums to see if it helps reduce the sanding duration of these type of props (paper). Gelcoat is one solution, but I have a couple others I want to try out. I hate sanding. LOL :frustrated:

EVA Foam hands down. You may be able to find Fun Foam pieces thick enough for padding. Unlike other foam, the EVA will not collect bacteria and fungus. Good luck on your search.
